So... This is how I plan on making my personal shipping boxes from now on. I used the “contour” command in Rhino to slice up the the car I had drawn up into section profiles. From there I laser cut these profiles from Foamcore, and tacked them together with white glue. A couple areas seemed pretty pretty close to the wheels so I just trimmed them a little with an Xacto. For this car in particular the system works great... because the car is actually floating, being held only by the fenders. This box will get a label or photo so that the person won’t put it in backwards, and have a ribbon tacked below to help lift the car out. This car holder will go into a shipping box with about .5” all around it... some type of packing will fill the void.. maybe even Foamcore... and the entire package will weigh less than 13oz... which will enable it to be sent using First Class Mail for under $3 each way.

Does it protect the car from ham-fisted postal workers? Will the car survive the "throw it from the roof" test?

Sending First Class it will certainly not get the best treatment.
There has to be a thicker cardboard, other material with a little more space that is more rigid yet light that we can create a space around each wheel yet hold the car in place ....

Hmm. As I'm thinking about this more, it should protect the car's tune. I think instead of the tune change happening from the body being still and the wheels having the ability to get pulled/pushed by momentum, it's likely more a case where the cars were allowed to move enough to have the wheels hit the outside edges and get forced into the body... But, a second "throw it from the roof" video would be great.

Joe, what is the design diameter of the trailing edge of the center/rear fender? and the leading edge of the "bumper"?
Radius/Diameter of the faces on either side of the rear wheel. Design intent... Working on a little something...
